A Tale of Innovation: Isolating the Crucial Variable
Our journey began with an ambitious goal: to create a biosensor capable of detecting trace amounts of drugs of abuse in saliva by manipulating light on a silicon chip. From the outset, we embraced a strategic modular approach, recognizing that perfecting the chip’s fabrication in isolation was critical before integrating it with fluidics, mechanical design, chemistry, and other modules. This deliberate decision laid the groundwork for successful troubleshooting and efficient resource allocation.
The Hidden Challenges of Fabrication
Though meticulously designed with photonic simulations, initial prototypes should have performed better. The root cause wasn’t in our overarching concept but in the nanoscale nuances of the chip’s fabrication process. Here’s where we found the bottlenecks:

The Precision of ALD: Achieving the necessary uniformity for the chip’s thin oxide layer was impossible with Plasma-Enhanced Chemical Vapor Deposition (PECVD). Adopting Atomic Layer Deposition (ALD) gave us the precision needed for success.

Engineering Smoothness with BHF Etch: The SF6 etch process resulted in abrupt waveguide intersections, scattering photons, and compromising performance. Transitioning to a Buffered Hydrofluoric (BHF) wet etch enabled us to control the etch profile at the intersections precisely, minimizing photon loss.
These weren’t mere adjustments; they were transformative choices born from a deep understanding of fabrication fundamentals and carefully selecting processes tailored to our needs.
